9 brush errors

Hello everyone.
Using 3DWS and Constructor combined is my preferred method of Modeling DIF.
RecentlyI had an odd error and was hoping some of you know a fix.
I have a model that is somewhat complex, so to alleviate problems before they start I often use the Cut tool
( it snaps to grid ), and then I Carve sections carefully by secluding the intersections before i Carve.
Then I slide the parts together and snap to grid. This method has worked great without error until now.
After exporting my .map from 3DWS i open the file with Constructor, make any additions that Constructor does better, and export to DIF.
Well this time In 3DWS , I have a Box with a Diagonal cut to seclude my Carve action from interferring with the rest of the box and I zoom in to check for any nodes that might need adjustment and then export the .map.
In Constructor I open the .map and I get a 9 brushes error that would not import.
The brushes that didn't get imported from the .map file was on the Box section that I didn't alter.
Naturally i check for over lapping before an export.. because overlapping would cause the same problem.
I also Ungroup everything before a Carve action.
In this case there is nothing interferring at all.
This is particularly frustrating for me since the Model is very large, very intense and I spent 5 hours working on this one detail of the model.
Any suggestions, comments, thought of things to check..?
or is this just some random error that won't go away ?

The section I was making was a Castle Turret with Spiral Staircase and it works fine. it's just the section of the roof that i cut to seperate it that had the brush problem, not the Turret. Thats why it stumped me.
3D World Studio helps me to better visualise the model, where as Constructor does the work, and 3D world Studio applies my textures and occasionally a touch up.. just not in this case.
Rarely ever make alot of detail. In this case, it's just simple shapes to make a turret, nothing fancy and only 12 faces of a Torus. all very easy. Also use a Torus for the steps.
I only backup what is 100%, I check frequently with Tork in the game for leaks etc.
I only work on small sections at a time, which are secluded from the rest of the model and then fitted, which is why this confuses me.
I'll just remove the roof section with the brush error and fit a new one.. but that doesn't really answer the "Why?" you know?
When Im working on the left half thats isolated, it shouldn't affect the right half thats also isolated and was checked for 100% ready.
I do make most of the models brush at a time. In this case I Carved a section after using cut to isolate where I am going to carve. It was great. beautiful, 100% and no leaks. Just the other side of the roof had the brush problem. =/
I still think constructor is a great tool, I use it almost on a daily basis and has been doing very well up to now.
I just think there is some math calculation somewhere that wasn't quite right. I can't see any other explaination for it.

Thank you Apparatus for that insight. I use 3DWS and Constructor because of familiarity. Torque 3D Owner Apparatus
Take this lesson (cheap, for just 5 hours) and start over. It's tricky because you may think it saves time by using those cut/carve and whatnot. It does save you time at first but then you pull your hairs off.
A few more tips:
Don't make ultra detailed models. Detail can be added via textures/shaders too.
Don't make backups. This will ensure you will lose everything at some point : )
Don't mess with carving, hollow, substract etc. I said that already, hope you'll remember : )
Worldcraft might open your map ignoring the bad brushes (so you can still work on it) and since we're here: why use 3DWS and Constructor when Constructor can do the same thing just fine?
Be patient and make your DIF's with brush work; don't cut corners.
